Thanks everybody! moi is great and so is the community. The links are very helpful and its good to know that the layers tool is unpredictable as I had thought it was just me. Yesterday I had a play about with a model airplane that I have made an I noticed that the structure of the mesh is very important for making surfaces smooth. I therefor think it might be important to learn more about Moi's export options.

Generally the most simple way to get a smoother mesh is to move that slider over towards the right a bit to generate a denser mesh with smaller polygons.

Hi Keith,

Something I had missed, was a note made, that imported objects may require a UV map made in Carrara "before" attempting rectangle layer.
