I believe that you must make the inverse
Make the Shell first and after the Boolean Difference with objects ! :)
It's more like than the reality!

I believe that I found that 'is not normal :)
Load your object an select your "section"
Section is not a closed section !

But see next for the real solution :)

An another thing :)
I have reload your object
You have made a too large Shell measure!
Try with 0.2 that work!
It's because some angles are too acute!
It was visible on the first image on your section, lines are acrossed :)

But I don't take care of :)

Be careful when using "shell". Moi doesn't warn you, but it often will create invalid objects (OK for illustrations, but NOT OK for manufacturing or serious ind design). Invalid objects will make it impossible to do some volumetric operations later. Usually the problem occurs when a fillet is a 3-sided surface. It has much less problems if you take care that all sub-surfaces are 4-sided...

Hi jbshorty,

> Usually the problem occurs when a fillet is a 3-sided surface.

If you have any examples of this, please post them, I might be able to fix this up.

Hi Michael.

Here is an example file. Both are solid polysurfaces, but the one with 3-sided filleted corners is an invalid object.

Thanks Jonah - I see the problem, the offset of the 3-sided fillet is not totally clean, the points that are supposed to be all collapsed together at the pole are slightly separated. This is messing up stuff later on.

I think I should be able to fix this up, but I won't be able to give it a try until after the new meshing stuff is done.

- Michael
