With this model PowerNurbs has worked very well.
I used 3dMax 8 SP3 and PowerNurbs Tools v1.62

I'm afraid that it's going to be a little while for most of your requests, except IGES export should be coming soon and I should be able to to a project curve in not too long.

For extend by arc, try Draw curve / Arc / Cont (continue) - this lets you draw an arc that is tangent off the end of an existing curve.

Several days. This is not composite model. In essence I used Boolean and Loft/Sweep.
Difficulties were only in the center section of the remote - with the buttons. There it was necessary to construct many additional surfaces, that to use Trim and Boolean.
