Hi JoeZ, it sounds like you've got it figured out, but yes it can be difficult for booleans to handle cases where 2 surfaces are just barely skimming each other with overlapping surface areas. That's a more difficult case for surface/surface intersection to handle.

So it is good to push objects through each other with a little clearance if possible.
